as im kind od newish at spl like you guys do it, i will tell you how i did it and you can see if it makes any sense. i took 4" abs pipe and wrapped it in thick fibregalss rope matt, overlapped it at the seam, resined it and then let it harden. fired it through the tablesaw and cut it into 4 perfect pieces, the abs gave me a perfectly smooth side and i used a product called fusor to attach it to the mdf, no bondo required at all and no choking on dust
have the box on that same side your filling, use the abs pipe just like defro says. but wrap it in saran wrap. add the bondo as hapily as can be. and push the abs into teh same corner that you are bondoing. allow to dry. it should keep the shape of the abs pipe once you remove the abs pipe. all you have to do is cut off the excess. there is another way that is more work.
cut a 4x4 post into 2 diagonally. put that into the corner you are rounding and then bondo the little bit needed to round the corner you just made. but at least you will be able to try it out as the 4x4 diagonal before you even start to bondo. You dont wnat to do all that bondoing and find that you need a bigger corner or a smaller corner. or that a different angle is needed. cause you can cut the post at different angles to get your perfect corner rounding in each corner of your box. just a thought. this ios what i would do to find the perfect corner.

In which case, the bondo was just to help smooth out the edges. Make a better transition between that and the wood. [img]graemlins/thumb.gif[/img]

Pipe is cheap.
jordy im talking about the way i showed u in the pic. u can use bondo to smooth out the transition OR u can just use masking tape at the meeting point and then just put resin over the whole thing, its gonna be just as smooth.
Cut 45 deg strips out of mdf, then bondo to get the curve(radius). And then sand like a ****! [img]smile.gif[/img]
my advice to you would be to stay away from sillicone. From our testing, sillicone isn't as good as bonodo. *edit* we only use sillicone for around our windows.
