Thanks for the input guys. When I bought the door speakers, they came with passive crossovers and may actually have come with tweeters also. I have to look around for them. If I have new tweeters, I'll swap these out. I bought them a few years so I can't remember exactly.
Also, the punch 150 can push close to 400 watts rms, for those that aren't too familiar with this amp. I can just imagine what this little grill can do to two nice 12's.
As for the PPI, I believe the gains are set about 3/4 of the way up. I tuned the deck so that at about 75 to 80 % volume, I'm getting optimum sound, but I'm not sure if the amp is pushing full power. Should I turn the gains down? Wouldn't that mean the amp would push full power at a lower volume? Or do I have that backwards?

I second the idea of facing the sub to the rear....it should work a little better that way....out of curiosity have you tried moving it off to one side and facing it sideways?
Sounds to me like the system needs a little tune-up tho.....if you take a look here there is a post there about how to do a basic tune-up for your system. Ideally you want the deck and amp working together at maximum output with no distortion, follow the steps in that post and your ears should get you close enough for now.....
Ditching the rear speakers would help get more bass into the passenger cabin as well and if you get the sub issue sorted out and the front stage running properly you won't miss them......
Not having rears would also mean you could use the PPI to run your front stage in active mode and that is a definite step in the right direction.

If you don't mind getting rid of the rear speakers (like the last poster suggested), going fully active with the front stage would be what I would recommend first.
But if you want to keep the rears and if you're indeed running your tweeters full range, then I'd definitely suggest you highpass them before you blow them.
Do you know what type/model the tweeters are? If they're 4 ohm tweeters, you should be able to find a cheap set of 2-way passive crossovers. Then you could run the Crunch mids and tweeters off the the front channels of the PPI amp. This would give you much better sound quality than running anything off the head unit. The head unit power has too much distortion and not enough power.
Just make sure you look for a passive with tweeter attenuation so that you can control the output of the tweeters in order to level match them with the Crunch mids. Also, try to find a 2nd order passive (consists of 2 caps and 2 coils PER crossover).
If you don't mind investing a little bit of money, a head unit with 3-way active processing with 3-way time alignment would greatly improve your overall system while also simplifying it.

Thanks again for the input. Not going to invest in another deck right now, but I am picking up some passive crossovers tomorrow. All I know is that the tweeters are Pioneer but I'll have to pull them out to get more info. Right now I've faded out the tweeters using the decks fader control to protect them. I'm going to experiment with the rear speakers in place and without them, and I'll report back. I did turn the sub around to face the rear, and I can't say the difference was noticeable.

Okay, quick questions. I acquired a set of RF passive crossovers. Each has two inputs, one for tweeter and for mids, but I'm only using one channel for each. Which input do I use? Does it matter? When I pulled the tweeters, they actually had some caps along the wires but I was still getting distortion at higher volumes? Maybe the deck didn't have enough juice? Also, I'm planning on mounting the crossovers at the back since they're big and I'm limited in space at the front. Is that ok?

Found the manual for these crossovers and it says to use the mid inputs when not bi-amping. I installed them in the rear and did some more tuning and it sounds a lot better now. Thanks everyone for the input.
